Roller shutter doors fail slowly and then all at once. The curtain that jumps its guide on a Monday morning was stiff for a month first; the barrel bearing that seizes was squealing from June. Almost every emergency callout we attend was preventable, and usually for a fraction of what the breakdown cost.
This is the schedule we work to on our own service contracts, adapted for South African conditions — which are harder on a door than the manufacturer’s manual assumes.
Why the local conditions matter
Three things wear doors out faster here than in the climates these products were designed for.
- Highveld dust and summer storms. Fine grit gets into the guides and acts as a grinding paste. Then a thunderstorm washes the remaining grease out.
- Coastal salt. Within a few kilometres of the sea, galvanised steel corrodes at the fixings and cut edges. This is why we specify heavier galvanising or aluminium on coastal work.
- Load-shedding cycles. Operators that switch to battery and back several times a day age faster, and a door driven on a flat battery stops halfway more often than anyone expects.
Monthly: two minutes, no tools
Whoever opens up in the morning can do this.
- Listen. Run the door through one full cycle and pay attention. New grinding, squealing or knocking is the door telling you something a month before it stops.
- Watch it land. The bottom rail should meet the floor evenly across its width. A curtain that touches down on one side first is running out of square, and that is what eventually pulls it out of the guides.
- Sweep the threshold. Grit at the bottom of the guides gets dragged up the full height of the door every cycle.
- Test the safety stop. On a motorised door, put a block of wood under the closing curtain. It should stop and reverse. If it does not, take the door out of service until it is fixed.
Quarterly: fifteen minutes with a torch
Clean the guides properly
Wipe the full length of both guide channels with a cloth, then re-lubricate with a silicone or dry PTFE lubricant. Do not use a general water-dispersant spray. It feels right for a week and then leaves the channel drier than before, because it has stripped what grease was left. Dry PTFE is the correct product because it does not attract dust — which is the entire problem in a Gauteng winter.
Check the fixings
Go along the guide brackets and the barrel brackets with a spanner. Vibration works fasteners loose over hundreds of cycles, and a guide that has drifted 3mm out of parallel is the reason a curtain starts jumping. On coastal sites also look for rust bleeding out from under bracket washers — that is corrosion working from the inside.
Look at the slats
Bent slats near the bottom are usually forklift or reversing damage. A single bent slat can often be replaced without stripping the curtain, and it is worth doing early: a bent slat rides badly in the guide and drags the ones above it out of line.
Motorised doors: exercise the backup
Run the door on battery once a quarter. Batteries fail flat, not gradually, and a backup that has quietly died is worth nothing on the day you need it. Also test the manual override release so that everybody on site knows where it is and how it works.
Annually: the proper service
This is the visit worth paying for, whether we do it or someone else does. It should cover:
- Barrel and bearings. Bearing wear is the fault that turns a repair into a replacement if it is left. It announces itself as a rumble or squeal from the barrel housing.
- Spring tension. The counterbalance inside the barrel loses tension over years. A correctly balanced curtain should hold roughly halfway with the motor released. An unbalanced door puts every bit of that extra load through the operator.
- Curtain alignment and end locks. Slats should sit square with their end locks intact. Missing end locks let slats creep sideways in the guides.
- Bottom rail and weather seal. The bottom rail stands in whatever water sits on the threshold, so this is where corrosion begins. Seals perish in UV and are cheap to replace.
- Operator, limits and safety systems. Travel limits drift; safety edges and photo-eyes need testing, not assuming.
- Fire-rated doors: a compliance inspection including the drop test and the release mechanism. This is a legal requirement, not a nicety, and insurers ask for the certificate.
How often, by how hard the door works
- Domestic garage, a few cycles a day: annual service.
- Shopfront, open and closed once a day: annual, twice yearly at the coast.
- Warehouse or loading bay, dozens of cycles a day: every six months, quarterly if forklifts pass through.
- Cold store or dusty production line: quarterly. These environments are brutal on seals and guides.
- Fire-rated doors: per the certificate, typically annually, and it must be documented.
The five faults that cause most breakdowns
- Dry or dirty guides. Cheapest to prevent, most common cause of a jumped curtain.
- Worn barrel bearings. Audible for months before failure.
- Lost spring tension. Kills operators by making them do the springs’ work.
- Corroded bottom rail. Standing water plus a perished seal.
- Impact damage nobody reported. Someone clipped it with a pallet jack and said nothing.
Four of those five are found by a torch and a spanner. The fifth is found by asking the staff.
What a breakdown actually costs
The repair invoice is rarely the expensive part. A warehouse door stuck open overnight is a security problem; a shopfront shutter stuck closed on a Saturday morning is a day of trading. Weighed against that, a service visit is cheap insurance — which is why most of our commercial clients run a service contract with scheduled visits rather than waiting for the phone call.
Keep a record
Keep a simple log per door: date, what was done, what was replaced, what was flagged for next time. It tells you when a door has moved from maintenance to replacement territory instead of you finding out through a third repair in a year. For fire-rated doors the log is not optional — you will be asked for it.
